Description

Rail grinder is a self-propelled or train-consist maintenance machine that restores and maintains the running surface and profile of steel rails by controlled abrasive material removal. It targets railhead corrugation, rolling-contact-fatigue cracking and head-check initiation sites, weld and defect blending, gauge-corner relief, and acoustic roughness control, keeping wheel–rail contact geometry and surface integrity within service limits on ballasted and ballastless track, tangents and curves, and in switches and crossings.

The machine consists of powered cars with diesel–electric or diesel–hydraulic traction, grinding modules arranged in groups ahead of or between bogies, stone carriers with angularly adjustable spindles, hydraulic positioning and load control, and water injection for cooling, spark suppression, and dust mitigation. Abrasive tools are vitrified-bond alumina or silicon-carbide stones in cup or cylindrical forms, operated at defined peripheral speed and attack angle to generate specific metal-removal rates. On-board measurement includes laser rail-profile and transverse geometry scanners, longitudinal roughness and corrugation sensors, eddy-current surface-crack response where fitted, thermocouples or IR monitoring for thermal limits, and tachometer/odometry for speed and pass control; PLC/ECU systems coordinate stone pressure, angle, and carriage position with vehicle speed and rail temperature. Support systems include high-capacity water tanks and pumping, stone dressing devices, dust extraction or spark guards, fire-watch cameras, HVAC cab modules with ROPS, and data logging for metal-removal and profile-error traces.

Operation is a controlled abrasive process: rotating stones contact the rail at set angles across the crown and gauge shoulders while the consist moves at a constant grinding speed, removing material in the micrometre-to-tens-of-micrometres range per pass. Profile templates are realized by distributing angles and loads across multiple heads so the net envelope matches the target rail shape; longitudinal roughness is reduced by overlapping grinding patterns and harmonized spindle phasing. Heat input is limited by water quench and duty cycling to avoid white-etch layer formation and tempering of the head-hardened layer; metal removal and residual stress state follow stone specification, contact pressure, spindle speed, rail metallurgy, and ambient conditions. Turnout and crossing grinders use compact, multi-axis heads and narrow stones to treat varied rail sections and manganese components without fouling bearers and fastenings.

Manufacture combines rail-vehicle fabrication and abrasive-machinery integration. Car bodies and frames are welded steel structures with equipment compartments and cable runs; bogies carry traction motors or hydraulic drives and braking. Grinding carriages are machined and welded assemblies with linear guides, rotary actuators, and high-stiffness mounts; spindle units integrate bearings, seals, and guards sized for stone mass and speed. Hydraulic circuits supply positioning, lift, and down-force; electrical cabinets house gensets or alternators, drives, PLCs, and safety I/O. Water systems use corrosion-resistant tanks, filters, and spray manifolds; measurement subsystems mount calibrated optical heads with vibration isolation. Factory acceptance covers static and dynamic tests, EMC and braking, hydraulic leak and load checks, water-system flow, spindle balance and runout, and profile-measurement calibration; line trials verify profile restoration error, roughness spectra, metal-removal per pass, and turnout clearances.

Applications span heavy-haul freight corridors, conventional passenger lines, high-speed routes, metro and light-rail systems, and maintenance of switches and crossings. Preventive cyclic grinding maintains profile and suppresses corrugation growth on set tonnage or time intervals; corrective grinding removes RCF and blends welds after defect removal or rail replacement; acoustic grinding reduces roughness where noise limits apply. Output is managed to track access windows and traffic, with production grinders treating long mainline sections and compact or turnout grinders servicing yards, crossovers, and complex layouts.
